    That's just molded plastic, so likely not super-precise. I'd be tempted to scan it, then import the scan and fiddle with it in CAD to mock up the profile. What's the part do? What sort of loads and speeds?

    Think about dust collection and coolant/oil contamination if you have to keep the material clean. Some spindles spit a bit of oil out in normal use and that could be an issue in bonding cut shapes.

    I agree, but it's already a lost cause with the buyer doing post-machining welding on this housing. It's now a matter of doing one's best, then if needed trying to bail the customer out after the fact with a sleeve and rebore. Sucks, but the guy with the money is always right. Right?

    Have you tried electropolishing the Ti before the rest of the process? If there's contamination that the etchant didn't remove, perhaps the EP first step will help.

    Cleaning windows on a Haas VF3

    Haas windows scratch easily, so cleaning may not do a lot for you. If you want something safe, a clean, fresh mixture of your coolant and some rags may work (although you want to hose down any stuck chips first), or you can use the cleaners meant for computer monitors, those should be safe.

    A spindle speeder for the mill can be a help if you wind up with the need for small cutters, but many are not great for stiffness, so use with care. Pricing could go from ~$1K for the air fed, to $10+K for the fancy pants types. You can get them for the lathe too.
